I’ve been in the sheet metal game for 12 years at Shanghai Yunyan Prototype & Mould Manufacture Factory, and if there’s one thing I’ve learned, it’s this: most people think you save money on sheet metal by squeezing your fabricator on price. That’s the wrong way to do it. The real savings come from smart design, smart material choices, and understanding where the money actually goes. I’ve seen clients cut their costs by 30-50% without compromising quality — just by making a few smart decisions before the first sheet of metal was even ordered. In this guide, I want to share the most effective cost‑saving tips I’ve learned over the years. No numbered lists. No textbook bullet points. Cost-effective Tips for Efficient Sheet Metal Fabrication
Let me start with a story. A few years ago, a client came to me with a design for an electronics enclosure. They needed 1,000 units. The quote came back at $45 each — $45,000 total. They looked at me and said, “Barry, that’s too much. Can you help me reduce the cost?” I looked at their design and saw the usual suspects: stainless steel on a part that didn’t need it, tight tolerances on features that didn’t matter, and a finish that was overkill for the application. We sat down for an hour and redesigned the part. The new cost: $22 each. They saved $23,000 on a single project. That’s the power of knowing where the money goes in sheet metal fabrication. And that’s what I want to share with you today.
The Stainless Steel Trap
I have this conversation at least once a month. I look at a drawing, see “304 Stainless” in the material block, and ask the engineer, “Why stainless?” The answer is almost always the same: “Because we always use stainless.”
I’m not saying stainless steel is never the right choice. If your sheet metal fabrication project is going to sit in a food processing plant, a marine environment, or a medical device that needs to be sterilized — yes, use stainless. But if your part is going inside a dry office or a climate‑controlled factory, mild steel or aluminum will do the job just fine.
The price difference is enormous. A sheet of 304 stainless costs about 2.5 to 3.5 times what mild steel costs. Aluminum is about 1.5 to 2 times. On a big project, that difference adds up to real money. I had a client once who was making 10,000 small brackets per year. They had been using 304 stainless for years. We switched them to mild steel with a powder coat. They saved $8,000 in the first year. The parts worked just as well. The client was thrilled.
The Tolerance Myth
Here’s another conversation I have way too often. I’m looking at a drawing and I see ±0.01 mm on a hole that’s just for a clearance fit. The screw has 0.5 mm of clearance. The part could be off by 0.2 mm and nobody would ever notice. But the engineer specified ±0.01 mm because “that’s what we usually do.”
Tight tolerances are expensive in sheet metal fabrication. Sheet metal moves. It springs back. It warps from heat. Holding ±0.01 mm on a sheet metal part isn’t impossible, but it’s hard. It requires special tooling, slower cutting speeds, and a lot more inspection time. Standard tolerances for sheet metal are around ±0.5 mm (±0.020 inches) for most features. That’s plenty for 90% of applications.
I’ve seen clients save 10-15% on their sheet metal projects just by relaxing tolerances on non‑critical features. The parts still worked perfectly. The fit was still fine. The money stayed in their pocket.
The Decorative Feature That Cost a Fortune
A few years ago, a designer sent me a drawing of a panel. It was a beautiful part — clean lines, a nice geometric cutout pattern, some embossed details. It looked like something you’d see in a modern art museum. The panel was going inside a machine. Nobody was ever going to see it. But those decorative features added complexity. They required more laser time, more tool changes, and more setup. And they added cost.
I asked the designer, “Do you really need these cutouts?” He said, “They look cool.” I said, “Is anyone going to see them?” He paused. “No.” We removed the decorative features and saved 15% on the cost of the part. The panel worked exactly the same. It just wasn’t a museum piece anymore.
If your part is visible — if it’s a consumer product or something that customers will see — then yes, make it look good. But if your part is going to be hidden inside a machine, ask yourself: “Is this feature actually necessary?” The answer is often no.
The Bends That Cost Money
Every bend in a sheet metal part adds cost. Each bend requires a setup, a tool change, and an operator’s attention. The more bends you have, the more expensive the part becomes.
I’m not saying you should eliminate all bends — bends give strength and shape to sheet metal parts. But I am saying you should ask yourself: “Does this bend actually need to exist?” I’ve seen designers add bends for aesthetic reasons on parts that were going to be hidden inside a machine. Those bends cost money and nobody ever saw them.
Another thing: keep your bends on the same axis if possible. If all your bends are in the same direction, we can do them in one setup. If they’re in different directions, we have to reposition the part. That takes time. Time is money in sheet metal fabrication.
The Finish You Didn’t Need
Powder coating looks great. Anodizing is fantastic. But they cost money. And if your sheet metal parts are going to be hidden inside a machine, nobody’s going to see them.
I had a client who was powder‑coating every single part they made. Everything — visible parts, hidden parts, brackets that would never see the light of day. They were spending thousands of dollars a year on a finish that nobody would ever see.
I asked them, “Why are you powder‑coating the hidden parts?” They said, “We don’t want them to rust.” I said, “If they’re inside a dry machine, they won’t rust. Just use a coat of oil during shipping.” They stopped powder‑coating the hidden parts. They saved $4,000 a year. The parts didn’t rust. Everyone was happy.
If your parts are stainless steel, passivation is cheap and gives you corrosion resistance. If they’re steel, a coat of oil will prevent rust during shipping. Only use powder coating or anodizing if you actually need it — or if the part is visible and needs to look good.
The Nesting Problem
Here’s something most people don’t think about: when you cut sheet metal parts from a big sheet, the leftover material is waste. And you paid for all of it. If you don’t arrange your parts efficiently on the sheet, you can waste 40-60% of the material. That’s like buying two sheets and throwing one in the bin.
I had a client once who was making 10,000 small parts per year. They had been using the same design for years. The parts were simple rectangles with a few holes. But nobody had ever thought about how they were nested. We ran their design through our nesting software and rearranged the parts on the sheet. We improved material utilization by 12%. On 10,000 parts, that saved them over $5,000 a year in material costs alone.
Simple shapes nest better than complex shapes. If you can design your sheet metal parts to fit together efficiently, you can save a lot on material costs.
The Volume Question
Here’s a conversation I have all the time: a client wants to order 10 parts. I quote them $200 per part. They say, “That’s expensive.” I say, “Yes, because the setup costs are the same whether I make 1 part or 1,000 parts.”
A single prototype might cost $200. The same part at 1,000 units might cost $20. That’s not a typo. If you can consolidate orders or order in larger batches, your per‑part cost will drop dramatically. I once had a client order 50 parts in 5 separate batches instead of 250 parts once. They paid 35% more. I told them. They didn’t listen. Their loss.
The DFM Review — Your Best Tool for Saving Money
The single most effective thing you can do to reduce costs in sheet metal fabrication is to get a Design for Manufacturing (DFM) review before you commit to production. A DFM review catches design issues that will cost you money.
I’ve seen DFM reviews identify issues that would have cost clients thousands of dollars in rework. I’ve caught problems with material selection, tolerance over-specification, and design complexity that would have been expensive to fix after production started.

- Optimize nesting — better material utilization = lower cost
